A Set Rhythm for Quality, Maintenance and Safety

Ferroloy’s leadership works on a fixed schedule: weekly quality meetings that review process controls and scrap by part number, weekly maintenance sessions to set equipment priorities, biweekly safety reviews and biweekly leadership meetings. The cadence keeps the numbers that matter to customers in front of management every week. Learn more about our quality program.

Attacking Scrap at the Source

The article describes how Ferroloy reduces scrap on two fronts: narrowing variation in the production process, and fixing inefficiencies tied to specific parts, whether in tooling design or in the production steps used to make them. Ferroloy also recycles the steel it melts, sourced from salvage yards, along with the sand used to make its molds.

Foundry 4.0: Real-Time Production Data

Ferroloy’s Foundry 4.0 initiative is built on the Ignition SCADA system and integrated with the company’s ERP platform, turning production data into real-time information. Energy use is tracked and managed so the foundry can avoid peak-hour charges while maintaining capacity. The work was also the subject of an Inductive Automation case study.

Working Toward OSHA SHARP

Vision highlights Ferroloy’s goal of earning SHARP certification, a designation the magazine reports no other foundry in the country currently holds. Ferroloy announced its pursuit of SHARP in April 2026 and is working with the Kansas Department of Labor’s on-site consultation services. The effort builds on Ferroloy’s back-to-back AFS Metalcasting Safe Year Awards in 2024 and 2025.

A Team Built to Grow

Every new hire at Ferroloy goes through a phone screening and on-site interviews with four members of the leadership team. When Ferroloy posted openings to restart a night shift, the posting drew roughly 120 applicants. Ferroloy interviewed close to 20 and hired six.

“We’re on solid ground to grow the business,” Mark told Vision.
